Weld Integrity and RNT Restoration Are Linked

Part 3 of 3: Managing Rail Stress in Continuous Welded Rail Series
This three-part series explores the fundamentals of Rail Neutral Temperature (RNT), rail destressing, and closure welding, examining why each is critical to the safety and performance of Continuous Welded Rail (CWR).
Closure welds are the most critical welds in the track. If a closure weld fails to replicate the strength and ductility of the parent rail, it becomes the first point of failure under thermal stress. These failures are often sudden, operationally disruptive, and even catastrophic.
Weld Integrity and RNT Restoration Are Linked
A successful closure weld depends on two equally important outcomes:
- Correct rail stress restoration
- High-integrity weld quality
Without both, long-term CWR performance is compromised.
Intelliweld: Designed for Stress Management
Used across a fleet of approximately 200 mobile flash-butt welders since 2015, the Intelliweld® Control System employs intelligent feedback loops to automate and control key welding parameters. This ensures consistent, repeatable welds and accurate rail stress outcomes.
Intelliweld also enables Low Consumption Welding (LCW), now standard practice across North America and incorporated into the AREMA Manual for Railway Engineering in 2009. By minimizing material loss during welding, LCW plays a critical role in maintaining rail stress accuracy during closure operations.
Puller-Lite: Precision Control of Rail Forces
While weld quality is essential, stress restoration requires force control. When paired with the Puller-Lite, Intelliweld provides a complete solution, enabling precise adjustment and

restoration of rail stress without disrupting the surrounding track. Key capabilities include its 380 mm stroke and 145 metric tonnes of tensioning capacity.
Together with the H-650 welderhead, the Puller-Lite enables a more controlled process. Rather than transmitting forces through the welderhead, operators gain independent control over each critical variable:
- Rail gap setting
- Alignment and pre-alignment quality
- Controlled application of tension
- Managed release of force
Verification, Confidence, and Faster Return to Service

Intelliweld shifts weld quality results from assumption to data-driven verification. Operators can verify outcomes in real time rather than relying solely on proces
s compliance. Intelliweld collects data at a sub-millisecond rate and provides:
- Weld certificates validating inputs and compliance
- Separate data streams for weld quality and tensioning forces
- Visualization of applied prestressing loads
- Comparison against theoretical force calculations
Operational Benefits Beyond the Weld
By restoring rail stress where required, this approach minimizes unnecessary intervention and reduces broader system impact. The result is a safer, more efficient operation that:
- Eliminates excessive rail unfastening
- Preserves existing stress conditions outside the work zone
- Reduces infrastructure disruption
- Minimizes workforce exposure on track
- Accelerates quality control and return-to-service timelines
The combination of Intelliweld and Puller-Lite delivers a field-proven, technologically advanced solution for modern rail operations to control Rail Neutral Temperature and perform accurate and efficient destressing.
